CFD Analysis of a Multiphase Separator Vessel
Diagnosing liquid carryover in a three-phase separator and validating an internals retrofit without changing vessel dimensions.
01 — ChallengeIntermittent liquid carryover into the gas outlet
A three-phase separator was carrying liquid droplets into the gas outlet stream intermittently, risking fouling of the downstream compressor. Operations suspected the inlet diverter, but had no way to confirm the flow pattern inside the vessel without shutting it down.
02 — ApproachTransient multiphase CFD of the full internals
The example uses a transient multiphase model (Eulerian-Eulerian with population balance for droplet size distribution) of the full separator internals — inlet diverter, mesh pad demister, and weir plates — using boundary conditions taken directly from site process data (flow rates, GOR, water cut).

04 — Quantified ResultsBefore / After
| Parameter | Baseline | Result | |
|---|---|---|---|
| Peak inlet velocity | 6.8 m/s | → | 3.9 m/s (−42%) |
| Liquid carryover, gas outlet | ~180 mg/Sm³ | → | <25 mg/Sm³ |
| Residence time (effective) | baseline | → | +18% |
05 — Business Impact
Avoided a vessel replacement estimated at $340K in capex by validating an internals retrofit as a like-for-like alternative.
